In the SCA, we use Kydex or ABS plastic, which you can usually buy in sheets 
from your local plastics distributor (look in the yellow pages).  I usually 
buy a 5' x 10' sheet or so for about $35.  Use a saw to cut your parts...the 
oven for 3 minutes on 300 degrees gives you flexibility, or put the pieces in 
the dishwasher on heat dry and it will do the same thing...
